Yes I know that it takes some fine tuning to get everything just right. However, does this setup sound promising? About to install/modify everything.

Smooth drive boss
90 Main jet
Drilled out air box
Stock exhaust modification
Yellow Malossi contra spring
7.5g DP sliders

I also have an 85 main jet available. any other recommendations?

I'd like to see a picture of your airbox cut outs with dimensions.

Just a guess: maybe the purple spring instead of the yellow as recommended by Zombie.

So you are cutting off the blind pipe and cat pipe and welding over the holes (that got me 3-4 MPH more and good all around performance)?

Looking forward to your results as I did close to what you did with purple spring and no air box mod yet.

exact same exhaust mod, and I have already drille the airbox out and repatched it to get a little more air in so I will see how much I need open it up/take some of the patch off. I wont be installing the sliders/spring until moday at the earliest but will upjet and mod the exhaust this friday.

I have about the same set up but heavier weights.  Average 42mph GPS with my 2012.  9 gram  rollers gave me the best around ride.  Tried weights from 5gr to 10gr.  Tried 5 and moved up in weights step by step. Started losing top speed when I got to 9.5 gram rollers. 7 gram my top speed was 35 mph GPS.

I have 91 jet with no air screw change in carb and run smooth and cranks well.

pimpy if you dont mind me asking how much do you weigh? I weigh about 170 and have a top speed of 36 currently with just the smooth boss and 82 jet

A good question ask would be: what area in^2 or cm^2 of air box was opened up to make a #91 jet ideal? One person my dremal a small hole and another a large hole needing 2 totally different sizes of jets.

1/4" holes are quit small, I've seen pics of people really sawing open their airboxes and I have seen a thread asking where to get a new air box. A couple of 1/4" holes can easily be duct taped restoring the airbox to stock.

When you drill holes, is there still filter material or is filter material needed over the holes ?

Also Pimpy, how are your direct wired headlights holding up ? not to hijack the thread though.

Sorry. I thought  about it more and it is two 1/2inch holes. No mesh or screen over them.  They are on the bottom and I never get any splash back from water there.  The air intake on the carb is so (17mm) small going any bigger than that will do you no good. If you install a larger carb then you may need larger holes.

The bigger the holes the louder the scoot gets. No need to over do it.

The "always on lights" still work great.  Battery lasts longer than ever.  The light controller always pulls a draw from the battery even when turned off, when i bypassed the controller I can now can leave the scoot sitting for months without charging and it will start right up.  That light controller will kill a battery in two weeks.
