That would do it. It would force the gear to misalign on the next causing a sawing vs meshing. You can get a machined collar to fit the gear shaft, and have it machined into the casing. Maybe 25 bucks for the work, and 20 or so for the collar. Any good engine rebuild shop will have what you need, and it will actually be MUCH stronger. I am thinking about a complete gear set myself. I need 6-7:1 final as the 8:1 now is too short for long top end runs
Go for new bearings too. The Auto parts store will have them.

No engine building shops in these mtns anymore.. Banjo woulda laughed at a scooter anyway.

13:1 is the oem. I bought my scoot with the secondary gears changed to 8.3:1. I just don't know what brand they are. I figure swap the primaries to 6.5:1, and 65mph should be easy. I'm on the high side of 10g's at 65 now, and would like to be at 8.5 - 9.5gs.
Maintenance is constant so I'd like to bring down the rpms a bit. It'll give me a chance to paint it black too. (gear case)
As far as the case goes try some stainless  or titanium tubing. You can get both at home depot places. Plumbing /bathroom stuff. It is thin enough that you could hog out, and fit a bushing yourself. Seal it with epoxy or Green Loktite and it is a vast improvement in itself. An hour or two tops.

Damn Dude!!!!   :o  That really sucks!  I have those same gears in mine and not had any issues.  Did you get the thrust washers back in there correctly?  I recall there being two and different sizes, so they only go in one spot...I'd have to look at my pics on my other computer.  If that hole is wallowed out that would definitely cause a mis-alignment.  I think the best bet to repair it would be to press in some sort of bushing...finding something the right size may be difficult though.  I would also replace all the bearings while you're in there.  I just did all of mine last summer.  ;)

Yeah, i had gotten the washers back in BUT the blue plastic washer was torn all to hell. I had even thought yesterday that MAYBE? that plastic washer going bad, MAY have caused the gear to shift giving the mis alignment, THEN that would explain the hole getting wallered out some??????????
I tried measureing MY hole vs the oem hole and it appears it was wallered out like .6mm? (from around 13.9 to 14.5mm)
WHY they install a plastic washer i'll never know. It KINDOF makes sense though, the blue plastic washer going bad, then that would give it the 1-2mm shift to cause the mis-alignment maybe????
It's kindof baffeling. I was expecting a broke gear, sheared, something not the input shaft being shaved.

That was DEFINATELY heart breaking to see. She seemed to be running pretty dam good
